Aluminium vs plastic in 3D printing is becoming one of the most important decisions for engineers and product developers. For a long time, aluminium was the obvious choice for parts that needed to be tough, light and reliable. But now, special types of strong plastic like PPA-CF and PPS-CF, give aluminium some real competition, especially if you want to save weight, cut costs, or speed up production.

Aluminium vs Plastic in 3D Printing: What’s the Difference?

Aluminium: The Durable Go-To

Aluminium works well whenever you need a part to be extra strong or able to handle high heat. It’s also a good pick if you want a precise, sturdy object that won’t rust easily. It’s heavier than plastic, but sometimes, that added weight is worth it.

When to choose aluminium:

  • Components requiring maximum structural integrity (such as load-bearing brackets or mounting systems)
  • Applications involving high temperatures or demanding environmental conditions
  • Parts requiring post-processing through drilling or machining operations
  • Large scale production, for simple geometries

Aluminium can be either cheaper or more expensive than a plastic alternative, depending on the production volume and part complexity. It is always worth evaluating both options – Tistou Geenen, Production Team Lead at Shapeways

PPA-CF: Lightweight and Practical

PPA-CF (Carbon-fiber-reinforced polyphthalamide) is a tough plastic filled with carbon fibers. It’s designed to be a smart replacement for simple aluminium parts, especially when making something lighter makes it easier to use or ship.

When to choose PPA-CF:

  • Applications where reduced weight improves handling and user experience
  • Components that won’t experience extreme stress or heavy load requirements
  • Projects where faster production timelines or cost efficiency are priorities
  • Smaller scale production, for complex geometries

Common applications  include brackets, housings, covers, and tools that aren’t put under extreme stress. PAA has more stiffness.

PPS-CF: Tough for Tough Environments

PPS-CF (Carbon-fiber-reinforced polyphenylene sulfide) is another carbon-fiber plastic, but it’s great when things get really hot or messy. It can stand up to chemicals, high heat, and even fire better than most plastics. This makes it a good pick for things like car engine parts, electrical connectors, or anything around chemicals or heat sources.

When to choose PPS-CF:

  • Components requiring resistance to extreme heat, flame, or chemical exposure
  • Parts operating in demanding environments such as engine compartments or industrial facilities
MaterialApplicationsKey AdvantagesConsiderations
AluminiumStrength, heat, precisionMaximum durability, high temperature toleranceHigher weight, increased cost
PPA-CFLightweight structural componentsSignificant weight reduction, cost-effectiveLower strength threshold
PPS-CFExtreme environment applicationsSuperior flame/chemical resistanceLower strength than aluminum

How to Decide

  • Select aluminium when your application absolutely requires maximum strength or heat resistance, or when components will undergo machining or support heavy loads.
  • Choose PPA-CF to achieve weight and cost optimization for components that won’t experience high stress levels.
  • Opt for PPS-CF when heat, flame, or chemical resistance is critical, even when maximum mechanical strength isn’t required.

Need Help Deciding?

Selecting the optimal material for your project opens new possibilities for innovation. Today’s advanced plastics mean you can often achieve excellent results without traditional metals, but the best choice depends on your specific application requirements. Will your component face high temperatures? Does it need chemical resistance? Is lightweight design a competitive advantage?
